Why Automated Warehouses Need Better Pallets

Warehouse automation is booming — but it demands pallet quality that many suppliers can't deliver.

The warehouse automation market is growing rapidly. From automated storage and retrieval systems (AS/RS) to robotic palletizers to autonomous mobile robots (AMRs), technology is transforming how warehouses operate. But there's a catch that technology vendors don't always mention: automated systems are only as reliable as the pallets they handle.

The Problem

Manual warehouse operations are forgiving. A worker on a forklift can adjust for a pallet that's slightly oversized, warped, or has a protruding nail. Automated systems can't.

Common pallet-related automation failures include:

Conveyor jams: A pallet that's even slightly oversized or has a damaged board can catch on conveyor guides, stopping the line

Scanner errors: Warped or damaged pallets don't present a consistent profile to the sensors that guide automated equipment

Picking failures: Robotic arms and automated lifts are calibrated for specific pallet dimensions; non-conforming pallets cause failed picks

Safety shutdowns: Most automated systems have safety sensors that stop operations when something unexpected is detected — a pallet that doesn't sit flat triggers these sensors

Each failure event costs downtime, maintenance intervention, and potentially damaged products.

The Quality Requirements

Automated warehouses typically require pallets that meet these specifications:

Dimensional accuracy: Within ±1/4" of specified dimensions on all axes

Flatness: No warping, cupping, or twisting that prevents the pallet from sitting flush

Board integrity: All boards firmly fastened with no missing, cracked, or loose boards

No protrusions: All nails flush or countersunk, no splinters or wood fragments

Consistent weight: Weight variations can affect calibrated handling equipment

Clean surface: No labels, wrapping material, or debris that could interfere with sensors

Used Pallets Can Qualify

Here's the good news: automation-grade pallets don't have to be new. A properly graded and inspected used pallet in Grade A condition can meet all of the above requirements. The key is the inspection process.
